It's more of a hole diameter question. I'm using a 1/2" braid (cheap chinese synthetic ito) that pulled tight is about 5/16". Below, example #1 was without using a template and just measuring hole spacing, with 5/32" diameter holes. Example #2 was using a template I made up, but with 1/8" holes. Between the two, the 1/8" is much nicer, but I have a couple concerns. First, is my carpel tunnel <sp> acted up pretty badly when using the 1/8" holes, due to the lace being a monster to pull through. Second, when painted, I am worried that the hole will naturally be smaller in diameter and I may not be able to get the lace through at all! Example #3 is using the 5/32" holes, with the template set up for 1/8". The holes are exposed more so than when I eyeballed it, but it was pretty easy to lace. Once painted, will the holes close up enough so you won't see this? Or am I stuck using the 1/8" holes and to hell with my carpel tunnel? lol

My friend used the 5/32" bit for his 1/2" laced armor and it came out okay so I would say go for that.

Widen the lacing or shrink the holes.

Are you pulling it too tight? You certainly don't want it loose, but it doesn't have to be cinched up as tight as you can pull it. Also being mindful of how the odoshi flattens out or pinches up makes a big difference. Since you are doing practice runs and tests, I'd say you are on your way to getting a feel for it. Play with using a fingertip to guide how the lace curls in on itself, and finding the sweet spot for tension.
